The Inevitability of Rust in East Africa#
From grand wrought-iron security gates in Karen to structural warehouse trusses along the Eastern Bypass and coastal metalwork in Mombasa, steel is everywhere in Kenyan construction. Unfortunately, so is rust.
Iron and steel have an inherent thermodynamic desire to return to their natural state: iron oxide (rust). The moment bare iron encounters atmospheric oxygen and water molecules, a microscopic electrochemical battery is formed. Iron atoms give up electrons, forming flaky, reddish-brown hydrated iron oxide.
Crucially, rust occupies six times the volume of the original steel. As it forms beneath a paint film, it expands with immense hydraulic force, easily cracking and lifting the toughest gloss enamel. Painting over rust is like building a house on quicksand.
The Hidden Enemy: Mill Scale#
When steel sections are manufactured at rolling mills, they cool down in air, forming a brittle, dark blue-grey oxide crust called mill scale. Fabricators often construct gates and trusses from new steel and immediately paint over this smooth, dark crust.
This is a fatal error. Mill scale is electrochemically cathodic relative to bare steel. When moisture penetrates micro-cracks in the paint, the steel beneath the mill scale corrodes galvanically. The mill scale pops off the steel, taking the entire paint system with it.
All mill scale must be removed mechanically by abrasive blast cleaning (sandblasting) or power-tool grinding with abrasive flap discs before painting.
The Three-Step Steel Armoring System#
To protect structural steel, perimeter gates, and machinery permanently from corrosion, follow this industrial protocol:
- Step 1: Mechanical De-Rusting & Profiling: Use an angle grinder with wire cup brushes or 60-grit grinding discs to strip away all orange rust and dark mill scale until the metal shines silver-bright. Wipe thoroughly with solvent thinners to dissolve oily cutting lubricants.
- Step 2: Active Anti-Corrosive Priming: Within 4 hours of grinding, apply a heavy coat of Anti-Corrosive Metal Primer. Zinc phosphate primers work by creating an impermeable chemical passivation layer on the steel surface that blocks electrochemical ion transfer.
- Step 3: High-Build Topcoating: Apply two coats of silicone-modified alkyd gloss or 2K polyurethane enamel. Topcoats must possess high UV resistance to withstand intense equatorial sunlight without chalking or cracking.
Special Care for Galvanized Iron (Mabati)#
Galvanized corrugated iron sheets and hollow sections have a sacrificial zinc coating that repels rust. However, fresh galvanizing is factory-coated with oily passivating chromate salts.
If you roll standard oil paint onto fresh mabati, the paint will peel off in giant rubbery sheets within six months. The surface must be washed with a specialized galvanized iron cleaner or mild detergent, etched with a self-etching wash primer, and then coated with pure acrylic roof paint.
